When did you have it serviced last??? new nozzle filter and set the air on it. How long has it been off something could be in the air tube?? Have you did a combustion test on the stack? 4 years is a long time on one nozzle.

Shouldn't be too hard to find the source. I wouldn't let it run for very long that way though, because it will clog the boiler and they can be time consuming to clean thoroughly. It is most likely a lack of air in the air/fuel mix. That would mean a blocked air shutter or band, or possibly if you run an exhaust fan in the house, it is starving the burner for air. A good cleaning and tune-up will find and fix the problem. If you have your service company come out they can set the burner up for max efficiency too.

have the chimney swept while your at it, In Germany it's the law to have it done every 6 months. One chimney fire usually gets everyone doing it....ooouuuuu what a roar....sounds like a train in your house...some don't survive it, or have to be condemned and rebuilt... Thats big money...like a second mortgage big... soot is unburnt fuel just waiting to be ignited...it gets so thick it plugs the passages shut, if you get a puffback and the stack blows apart, which is not all that uncommon, the mess is next to impossible to clean up, and goes everywhere...the black soot is nice and fluffy and floats everywhere...I cringe thinking about it.
