fan shroud

Hello all. I need some help if you could.

I am trying to make two fan shrouds for a heater core, but I am having troubles in getting the measurements I need. I want it to look something like this with the fans centered on the core of course:

the fans are 4 13/16" square and 1" thick, and the core is 6" x 7 3/4" and 2" thick.

I want to have a 2" distance from the fan face to the core face. so it would be 2 seperate shrouds. Over all distance would be 8" thats including the fans mounted to the shrouds. I would also need a flap or something to allow me to mount the shrouds to the core. Once I have the pieces made I was thinking of using a propane torch to to connect my corners, as rivets or any other means would look tacky, so if you all have any tips for accomplishing that that would be great as well.

I have a sheet of .025 aluminum, if it is not possible to connect the corners as I have mentioned alternate methods would be helpful.

I know it sounds like Im looking for someone to do it for me, and partly I am because I have been messing with this for a good while, but I am very willing to learn and if anyone can help me that would be awesome.

You might scuff it up and use a dob of JB weld,, have to clamp and let sit overnight.

The second picture works for me.

I'm not sure what you mean by two fan shrouds.
What you need is to have the sheet bent to form a box with a cover plate on the ends to mount the fans.

You may be able to cut the pieces and use an aluminum angle for joining the pieces with rivets holding it all together.
If you have something in mind that looks professional you may have to farm it out.

I once put together a heater for a van and found a pre-made box that was easier to modify than to build from scratch.
